Welsh snack producer triples line speed

Wholebake is investing £3m in two new high-speed production lines. The Wrexham manufacturer will lift capability to 360 bars per minute while retaining existing equipment for greater flexibility.

Wholebake is investing £3m in two high-speed snack-bar production lines capable of running at up to 360 bars per minute at its Wrexham manufacturing operation.

The new equipment will triple the 120-bar-per-minute rate associated with the company’s previous lines. Installation and launch are planned during 2026, expanding capacity across cereal, protein, functional, and other filled or formed snack formats.

Existing machinery will remain in service rather than being removed as part of a direct replacement programme. Wholebake will therefore be able to divide products between lines according to run length, recipe, allergen profile, pack format, and required throughput.

The contract and private-label manufacturer operates from BRCGS AA-accredited facilities in North Wales. Its production covers several branded and customer-owned ranges, with recipes and packaging varying by retail channel and market position.

Wholebake manufactured more than 145m bars during the previous year, while sales performance ran ahead of the broader cereal-bar category. Further expansion has included a 76,000 square foot Wrexham facility operating alongside the company’s existing sites.

The additional lines will require more operators and engineers, adding to a skills mix increasingly weighted towards controls, maintenance, quality assurance, troubleshooting, and changeover management rather than repetitive manual handling alone.

A stated speed of 360 bars per minute describes only one part of the production system. Mixing, forming, baking or cooling, coating, cutting, wrapping, coding, inspection, and case packing all have to support the same rate before the factory captures the available output.

When one section runs below the design speed, work in progress accumulates or the complete line slows. Reliable production therefore depends on balancing each process rather than installing a faster machine within an unchanged flow.

Recipe variation intensifies at higher speed

Snack bars can differ substantially in mechanical behaviour despite sharing a similar retail format. Cereal clusters, fruit pastes, protein doughs, syrups, nuts, seeds, inclusions, wafers, and coatings respond differently to temperature, moisture, mixing energy, compression, cutting, and cooling.

Protein-rich recipes can become sticky during forming or harden during storage, while hygroscopic ingredients absorb moisture and alter texture. Large inclusions may interrupt cutting, create weak points, or produce uneven weight distribution across the slab.

At higher output, small variations repeat more quickly. An unstable slab edge can generate continuous trim loss, while a minor wrapper-registration fault can produce hundreds of rejects before the problem is corrected.

Cooling also has to match line speed because warm bars can deform, drag through guides, or compromise wrapper seals. Where chocolate or compound coatings are used, insufficient setting can mark the surface and contaminate downstream equipment.

Retaining the older lines gives Wholebake a buffer against those differences. High-volume, stable products can use the fastest equipment, while short runs, development batches, difficult recipes, or unusual dimensions can remain on lines where flexibility carries greater value than maximum output.

The arrangement suits private-label manufacturing because customers rarely order identical products. Bar length, weight, wrapper dimensions, ingredients, claims, case counts, coding, and order quantities can all vary, while promotional campaigns may create sudden peaks followed by long gaps.

Allergen management will influence line allocation. Nuts, milk, soya, gluten-containing cereals, sesame, and other allergens are common across snack formulations, and sequencing the wrong products can create lengthy cleaning requirements that consume the capacity gained through faster equipment.

Dedicated production zones and carefully planned campaigns reduce cross-contact risk, but they also require accurate demand forecasts and disciplined material control. Ingredients, rework, utensils, and packaging must remain associated with the correct line and product throughout the shift.

Packaging supply becomes more exposed as speed rises. Printed film, cartons, labels, and cases must reach the line in sufficient quantities and in the correct version, while reel changes and coding adjustments have to occur without releasing incorrectly packed product.

A high-speed wrapper cannot compensate for late packaging, inconsistent film, or poor sealability. Instead, those faults consume more material and product within a shorter period, increasing the value of online inspection and automatic reject systems.

The investment follows a broader expansion of cereal-based snacking beyond conventional bars. Ryvita’s move into baked bagged formats reflects the same convergence between bakery capability, health positioning, portability, and flavour-led snacking.

Category growth has been accompanied by stronger competition and continued cost pressure. Consumers have accepted some price increases, but volume becomes vulnerable when bars move too far beyond familiar price points or multipack values.

Manufacturers consequently need yield, labour, energy, and material improvements alongside new sales. Higher throughput can reduce conversion cost per bar, provided demand fills the equipment and changeovers do not prevent it reaching stable production.

Underused machinery still carries depreciation, maintenance, space, and utility costs. Wholebake’s decision to retain several speed and flexibility options reduces the need to force every order through the most productive asset.

Commissioning will determine how quickly the £3m investment moves from installed capacity to dependable output. Recipe transfer, operator training, spare parts, planned maintenance, packaging compatibility, and the balance of surrounding processes will all influence the final rate.

Once the lines are stable, the combined platform should allow larger contracts to run without displacing the shorter and more specialised work that remains central to private-label production. Capacity will come from speed, but resilience will come from retaining more than one way to manufacture the range.
